Factory Visit Checklist: 8 Zones That Separate a Real Plant from a Stage Set
You flew 20 hours. They greeted you with coffee, a 40-slide PowerPoint, and a 45-minute walk through the production floor. Everything was spotless. Everyone was smiling. Back at your office, you realize you didn't check the test lab. You didn't ask for silicon steel traceability. You don't know whether the transformer you saw in production was actually for your project — or a staged setup for your visit.
A factory visit without a checklist is industrial tourism. With a checklist, it's an audit.

Before You Travel: What to Request in Advance

The 8 Zones You Must Inspect
Zone 1: Raw Material Warehouse
The materials that enter determine the quality that leaves. Do not skip this zone.
- Copper coils tagged with grade and origin (≥ 99.9% purity)
- Silicon steel laminations with magnetic-grade label and production lot number
- Insulating oil drums sealed, with certificate of analysis attached
Key question: "Can I see a raw material certificate from a recent incoming lot?"
🚩 Red flag: Raw materials without identification tags, copper coils without a manufacturer's mark, oil drums without seals. If they don't know where the materials came from, they don't know what's going into your transformer.
Zone 2: Core Cutting & Stacking
The magnetic heart of the transformer. Cutting quality determines no-load losses.
- Automated silicon steel cutting line
- Burr control at the cut edge — burrs generate additional losses and hot spots
- Clean, controlled environment — dust between laminations means losses
Zone 3: Winding
Where the windings are formed. Precision here determines impedance and voltage distribution.
- Winding machines with conductor tension control
- Conductors identified by cross-section and insulation type
- Dimensional check on every completed coil
Zone 4: Core & Coil Drying
The drying process (vapor phase, vacuum oven) removes moisture from the insulation system. It's one of the least visible — and most critical — processes.
- Drying oven with temperature, vacuum, and time controls
- Drying curve records — temperature, pressure, duration
- Documented procedure
Key question: "Can you show me the drying curves from a recent production lot?"
Zone 5: Final Assembly
Where the core, coils, connections, and accessories come together in the tank.
- Clean, orderly area with visible procedures
- Torque control on internal bolted connections
- Tank leak test
Key question: "At what pressure do you leak-test the tank, and for how long?"
Zone 6: Test Lab — THE MOST IMPORTANT ZONE
The test lab is the heart of the factory. Everything else can be immaculate — if the tests aren't real, nothing before this matters.
- Test equipment with current calibration stickers
- Test power source — verify 60 Hz capacity. If your project is 60 Hz and the lab doesn't have a 60 Hz source, everything else you saw is irrelevant
- Lab dimensions adequate for the largest transformer they claim to manufacture
- Live test records — verify they're not staged for your visit
Questions you must ask in this zone:
- "Can I see the calibration certificate for the resistance measurement bridge?"
- "Do you have a 60 Hz source or only 50 Hz?"
- "Can you show me a FAT report that's being generated right now?"
- "Has an independent laboratory — KEMA, TÜV, CESI — ever verified this test lab? When?"
🚩 Critical red flag: Test lab empty or inactive. Equipment without calibration stickers or with expired dates. No 60 Hz source when your project is 60 Hz. If the test lab isn't operational during your scheduled visit, cancel the tour and reschedule — or cancel the manufacturer.
Zone 7: Quality Control & Traceability
- Traceability system — every component traceable to its raw material lot
- ITP (Inspection & Test Plan) visible at each workstation
- Archive of FAT reports from previous projects
Zone 8: Packaging & Dispatch
- Documented ocean freight packaging procedure
- Moisture protection (desiccants, sealing)
- Clear equipment marking — model, serial number, destination, weight
What NOT to Do During the Visit

Back at your office, assess:
- Does what I saw match what they sent me in advance?
- Was the test lab operational — with calibrated equipment and current stickers?
- Did the test source match my grid frequency (60 Hz, not 50 Hz)?
- Was I able to verify traceability — from raw material to finished product?
- Was there evidence of real, ongoing production — for other customers, not staged for me?
- Were responses to my technical questions immediate and data-backed, or evasive and generic?
- If a KEMA/TÜV verification exists, did they show me the report — in the lab, next to the equipment that was verified?
Conclusion
A transformer factory worth a 20-hour flight is not evaluated in the conference room. It's evaluated in the test lab, in the raw material warehouse, and at workstations with real activity underway. The coffee is courtesy. Calibration stickers are evidence.
Arrive with a checklist. Walk all eight zones. Ask technical questions, not polite ones. Verify the test lab with equipment in operation — at your grid's frequency. And don't leave without seeing real work in production — not a setup for your visit.
